How long did you wait after putting on the sealant? These types of sealant products usually take a minimum of 24 hours to fully cure. Waiting a little longer could only be better.

I have also heard that the type of sealant is critical as well. I have read that ThreeBond 1104 is the recommended sealant for the copper head gaskets. However, I have also read that they discontinued the 1104 due to hazardours chemicals (lead) and replaced it with 1194.

ThreeBond 1104 is also referred to as:
* Honda Bond
* YamaBond 4
* Suzuki 99000-31010
* Kawasaki Bond 56019-120

In addition to ThreeBond 1104, I have also heard good things about Permatex Ultra Grey Rigid High-Torque RTV Silicone Gasket Maker.

Do you have pictures that you can post of the head and jug?

You do need to make sure the head and jug surfaces are flat. Perhaps they need to be machined flat if they are badly gouged.

That brings up another question. If you machine your head and jug down too much, can't that mess up squish clearances? If it reduces it too much, how do you correct that? How can you increase the clearance? Would you increase by using special gaskets or would you shave the piston???

I use some stuff that is made by loctite. I don't remember the exact part number, but it is made to Cummins diesel spec......I believe it's even a cummins part number. It is for their large covers, and is used as a gasket. It's made for high torque, high heat, high vibration applications.....perfect for 2 smokers. Stop by a local semi dealer and see if they have it. It's dang good stuff. If it will seal a 200lbs cover on a semi for a million miles, it'll hold a 2 smoker together for quite a while.
