Default Zilla rebuild-bad news

Well, we got the engine totally torn apart on the Zilla tonight, and found a lot more than a bad crankshaft seal+bearing. For starters, it needs a clutch basket and inner hub. Also found that the counterbalance shaft bearings are a little sub-par, so those get changed too. Now for the bad news. When we split the cases, the stator side crank bearing came out with the crankshaft instead of with the case. You mechanics out there know what that means don'tcha??? BIG $$$$$ thats what that means. The outer bearing race was turning inside the case, and hollowed the case out so bad that the crankshaft actually had up and down and side to side movement, which in turn put a gouge in the clutch side case, but its not bad enough to weaken it or warrant replacement. Anyways, this situation explains my MASSIVE piston and bore damage, not a junk piston, not an old piston.

OK, so what I wanna know is, Can a normal machine shop resleeve the cases, or am I gonna have to ship the cases out to a bigger name company and get ripped off more than likely...Thanks beforehand, and I appreciate ANY help you guys can give me.

Well, I got even more bad news today...the clutch side case half has 2 cracks in it.....anybody have engine cases for sale?

Most machine shops can do the case inserts but finding one to do it right not sure. Just know that Tudors took over 4 months to do my buddies and when it came back it had a crack in the case.

For the crack in your case you can have it repaired by a good aluminum welder. That is what my buddy did. If not I would look at buying a brand new case because you never know what you might get.

That sucks about all the other stuff.

OK I got a line on a good aluminum welder from one of the mechanics at the shop I work at. One more question. the crack is in the part of the case that surrounds the crankshaft. think welding that will be safe?

I'm thinking about just buying new cases. Getting them sleeved, and then welding these cracks, I'm gonna be halfway there anyways probably.

It might even be cheaper to look for a complete motor on ebay that dosent have the over 1,500$ needed to fix it. If you could get one with a good clutch, good crank/cases, maybe even one that runs for around 1,400$ (I dont know what motors go for so dont bitch at me about it if its far out) then throw a piston into it, youd still be cheaper than you would be fixing yours... my suggestion

thats a good idea, and your price is not far off, but theres so many damned crooks on flea bay that you never really know what you are geting unless its listed as new and there still isnt a 100% garentee unless they live close enough to go check it out first

this probably isnt much of an option your comfortable with but forless than half of your repair price you could have a kx 500 motor put in and its a far more desirable ,reliable and much faster than the archaic unreliable lt 500r is ,just a thought , iknow a decent one( cr500, kx 500 motor)can be found for on flea bay for 5 bills , also consider this : a STOCK kx 500 puts down 62 hp 45 lbs torque versus a zilla in tip top shape does only 51 hp and is prone for $$$ repairs
